2012 IEEE-IAS/PCA Cement Industry Technical Conference

ieee-ias

ieee-iasCelebrating 54 years in San Antionio, Texas.

Now in its 54th year of existence, the 2012 edition of the IEEE-IAS/PCA Cement Industry Technical Conference, May 13–17, will feature a mix of educational tutorials and technical papers at the J.W. Marriott Hill Country in San Antonio, Texas.

This year’s event is taking place at a time when the cement industry continues to face unparalleled challenges, including the perpetual issue of new and changing environmental regulations combined with a significant drop in cement demand since its peak in 2005 (although industry totals seemed to have bottomed out with even a few signs that cement consumption is picking back up slowly). The goal of the conference will not be to change these factors but to engage the industry, its engineers, equipment suppliers, and designers to equip cement manufacturers with the latest technology to successfully respond to these challenges. The industry’s top technical minds will be on hand to discuss diverse technical issues and propose potential solutions to the many challenges of today’s cement landscape.

The ever-popular Environmental Workshop held last year will be continued this year (May 25) with a new set of current topics relevant to challenges being faced by the industry. In addition, special tutorials (May 14) and technical papers (May 24–25) drill down to focus on topics of most concern to cement operations.

Tutorial topics in 2012 include: Managing Data in your Enterprise; Maintenance Practices and Education on Hydraulic Systems; Grinding Technology—A Comprehensive Assessment; MSHA Safety Training 8-hour Refresher; and NFPA 70E–2012: Standard for Electrical Safety in the Workplace. (See Tutorials sidebar for additional details.)

Tuesday, May 15, kicks off with a unique State-of-the-Industry presentations from Ed Sullivan, vice president and chief economist for the Portland Cement Association; and Paul Roger, CFA, senior head of building materials, Exane BNP Paribas. These two experts will provide their viewpoints and forecasts on the status of the cement industry based upon both U.S. domestic and global perspectives.

Conference organizers have again divided the technical papers into six sessions: Environmental, Energy and Sustainability; Power; Automation; Maintenance and Safety; Drives; and, General Practices. The San Antonio event also will include a vendor exhibition hall, featuring about 140 companies. Additional companies will be hosting hospitality suites in rooms in the J.W. Marriott Hill Country.

In addition to the technical conference and networking opportunities in the conference’s exhibition hall, attendees will have a chance to see the latest technology in person during tours on Thursday, May 17, of two cement plants, both located in New Braunfels, Texas, about 30-plus miles from San Antonio. Opened in 1980, Cemex Balcones expanded in 2008, increasing the plant’s capacity to more than 2.5 million tons of cement annually, making it one of the most efficient Cemex plants in the United States.

The second plant that will be visited is TXI Hunter Cement Plant, which began construction of a second kiln line to supplement the original facility, which began operations in 1980, to capitalize on long-term prospects for significant growth in the region. (See Plant Tours sidebar for additional information on both facilities.)

What follows is an alphabetical listing of every company exhibiting at this year’s IEEE-IAS/PCA conference. Available booth numbers and company web addresses are provided.

In 1981, Magneco/Metrel was formed by a merger of two small companies, Magneco who made fired shapes and Metrel who made monolithic refractories. The concentration was to be on innovation and the creation of value to the customer by lowering the cost of his production. Early product combinations of Magneco/Metrel were refractory stool inserts with Metrel mortars, coatings, and patch materials; Magneco dams, weirs, and baffles combined with Metrel low cement castables and tundish veneers. Blast Furnace Cast House Refractories, which evolved from fast-drying shovel set and rammable materials using colloidal silica as a binder; to resin bonded ramming mixes and shapes made from low cement castables licensed from Kawasaki’s Refractories, starting in 1983. Starting in 1989, Magneco/Metrel, recognizing the insurmountable shortcomings of low cement castables, made a total commitment to a new technology utilizing the latest versions of colloidal silica combined with other chemical additives to form a unique binding system. Nanotechnology had come to the Cast House. The first products utilizing the unique colloidal silica binding system were pumpables, which could be cast but could also be moved through hoses at a considerable distance. The second round of complimentary colloidal silica bonded products was capable of being shotcreted to rebuild surfaces without the use of forms.  www.magneco-metrel.com

Thorwesten Vent GmbH
Booth 38
Thorwesten Vent is a German-based company active in the field of explosion protection for grinding and storage of solid fuels (coal, pet coke, alternative fuels, etc.), mainly for the cement, lime and coal gasification industry. Over the years, the company has been establishing excellent business relationships with globally operating engineering companies and has been providing explosion protection for coal mill plants, as well as pulverized fuel silos and engineering for third-party fabrication and erection of silos. Thorwesten supplies re-closing, re-usable explosion vents, which, if properly positioned, will effectively divert pressure shocks and flame jets from the duct into the atmosphere. The plant is protected against accelerated deflagration propagation in the mill-to-separator duct section. The re-closing feature helps limit the damage in case of a subsequent fire in the bag house, which, if the vents remained open, would be supported by ingress of atmospheric air with its O2. Contrary to the use of rupture panels, which do not re-close and whose activation pressure cannot be adjusted, the company offers re-closing, re-usable explosion vents. In addition, it offers a new concept, which comprises a baghouse with enhanced pressure shock resistance, reducing the need for explosion vent area. The company supplies re-closing, reusable explosion vents for pressure shock resistant silos. Due to the efficacy of its explosion doors, often, less units will be needed than with doors of conventional design. Thorwesten follows DIN EN 14491 and NFPA 68 standards. The company supplies both the engineering for local third-party realization, as well as complete supply of silos for the storage of pulverized fuels, e.g. for coal dust, lignite dust and petroleum coke dust. The pressure shock-resistant silos come with a flat silo roof. Due to this design, no extra silo platform is needed, as the platform is formed by the roof surface. The materials of construction (profiles and plates) are selected with respect to the availability in the country in which the silo is built, be it Europe, the Americas, or Asia.

W.L. Gore & Associates
Booths 16 & 31
Gore Filtration Products reliably optimize the air flows of cement plants processes for maximum productivity and minimum emissions. As the inventor of membrane filtration, Gore continues its history of technology leadership by introducing two new innovations at this year’s conference. Both innovations are designed to help the industry to meet the new NESHAP regulations. The first, Gore Low Emission Filters, use newly developed materials and bag construction techniques to help producers meet the rigorous emission limits of NESHAP which are set at 0.04-lb./ton clinker for existing sources and 0.01-lb./ton clinker for new source kilns. Gore will also be featuring their new gas remediation technology for mercury abatement. The Gore Mercury Control System offers a simple and effective way to comply with regulatory requirements. Based on a novel Sorbent Polymer Composite (SPC) material developed by Gore, it provides both high efficiency and a high capacity for removing elemental and oxidized mercury from flue gas streams. In addition, it also reduces SO2 concentrations. Due to the unique chemistry employed, the SPC material is insensitive to process or material changes that impact mercury speciation and to common sorbent “poisons” such as SOx and VOCs. This allows it to continually reduce mercury and SO2 concentrations in a gas stream for long periods of time before needing replacement.

PLANT TOURS — MAY 26

Cemex Balcones
The Balcones Plant began operating in 1980. It takes its name from the Balcones Escarpment, a geological formation along the edge of the scenic Texas Hill Country that is rich in recoverable limestone. The Balcones facility is located next door to a limestone quarry and is a short distance from the attractive Hill Country gateway community of New Braunfels, Texas. The plant is a “straight-line plant,” which means that it is designed so that the process moves in a straight path from where raw materials are introduced to where the finished product is produced.

Equipment upgrades and operational adjustments, including an expansion in 2008, have increased the plant’s capacity to more than 2.5 million tpy of cement, making it one of the most-efficient Cemex plants in the United States. The plant consistently supports employees, customers, as well as its community. Balcones Plant employees are constantly involved with the New Braunfels community to promote local causes.

In addition, the plant provides financial support for several programs that benefit area residents. Cemex conducts its business in an environmentally conscious manner. From its energy efficiency to its innovative practices and technology, the company is dedicated to operating its facilities with the utmost respect for the communities and environment in which it operates.

TXI Hunter Cement Plant
The TXI Hunter Cement plant, located near the historic town of New Braunfels in Texas Hill Country, is perched between two major metropolitan areas of Central Texas—Austin and San Antonio. With the long-term prospects for significant growth in the region, TXI began construction of a second kiln line to supplement the original facility, which began operations in 1980. Increasing the present cement capacity of 900,000 tpy to approximately 2.3 million, the Polysius 5-stage 1-string preheater/precalciner kiln line is slated for commissioning in the fall of 2012.

Attendees of the 2012 IEEE Conference will have the opportunity to see many aspects of this new facility during the site tour. TXI is excited to host this distinguished group of guests, who will be able to view the new line’s raw storage dome, Quadropol raw grinding mill, Polro 2-support rotary kiln, Polytrack clinker cooler and two-compartment ball finish mill, all located right alongside the current production line.
